Choosing the right fabric can be one of the most important decisions when designing a bag or case. The material affects how the finished product handles abrasion, moisture, weight, repeated use, and the demands of its intended application.

A lightweight stuff sack has different requirements than a tactical equipment bag. A protective case may need stiffness and impact resistance, while a tote or utility bag may benefit from the familiar feel and construction of cotton duck.

How To Choose a Fabric for a Bag or Case

The right fabric depends on how you'll use the finished bag or case. Before selecting a material, consider:
Durability: How much abrasion, tearing, puncturing, and general wear and tear will the bag experience?
Weight: Will the product be carried frequently or need to remain lightweight?
Water Resistance: Will the bag be exposed to rain, moisture, or outdoor conditions?
Structure & Flexibility: Does the product need to hold its shape, provide impact protection, or conform to its contents?
Application: Is the bag intended for tactical gear, luggage, outdoor equipment, everyday use, or another purpose?
Construction: Will the material be used as the exterior shell, lining, reinforcement, or another component?

No single fabric is best for every bag or case. Starting with the application and performance requirements can narrow options and identify the material that best fits the finished product.

 

Best Higher-Denier Fabrics for Demanding Applications

For equipment bags, tactical bags, luggage, protective cases, and other demanding applications, higher-denier fabrics can provide the weight, structure, abrasion resistance, and other performance characteristics a design requires.

1. 1000D Nylon

1000D Nylon is one of the strongest all-around options for demanding bags and cases. Its higher-denier construction offers excellent resistance to abrasion, tearing, and puncture while maintaining the versatility needed for a wide range of products. 1000D Nylon is commonly used in applications like luggage, bags, backpacks, tactical gear, wallets, gun cases, and other heavy-duty products. This fabric is widely available, imported in various colors, and made to U.S. military specifications.

2. 1050D Ballistic Nylon

1050D Ballistic Nylon is designed for applications where strength and abrasion resistance are priorities. Its tightly woven basket construction provides the durability needed for demanding bags, packs, and tactical products. The material is especially useful when a bag or case regularly encounters rough surfaces, repeated handling, or heavy wear.

3. Stratus

This Made in the USA/Berry Compliant laminate combines 500D and 1000D mil-spec nylon for high strength and reliable performance in demanding environments. Its laminated construction provides additional structure, while the 500D nylon face features a C6 DWR finish for added water resistance. Stratus is designed for military, tactical, and heavy-duty outdoor gear.

4. 1000D Polyester

1000D Polyester is a versatile option that works for a wide range of end uses. Typically available in a variety of colors, it can also offer a more economical alternative to comparable nylon fabrics. Its combination of durability, color options, and value makes it a practical choice for many bag and case applications.

 

Best Midweight and Lightweight Fabrics for Bags and Cases

For applications where reducing weight or increasing flexibility matters, midweight and lightweight fabrics can still meet high-performance demands. Depending on the fiber, construction, coatings, and finishes, lighter materials can still provide significant strength and durability while reducing the finished product's overall weight.

1. 500D Nylon

500D Nylon is the standout choice in this category because it offers durable performance without the added weight of heavier 1000D constructions. It works well for backpacks, equipment bags, duffle bags, tactical products, and other applications that need to withstand regular use.

2. 600D MVB Polyester

600D MVB Polyester is a strong option for bags and outdoor products that need durability and weather resistance. It suits applications such as soft-sided luggage, promotional bags, duffel bags, backpacks, and other products that may encounter moisture or demanding outdoor conditions.

3. SAM Lite

SAM Lite is a Made in the USA/Berry Compliant 94% nylon/6% spandex stretch woven fabric. With stretch in the filling direction and a weight of just 1.90 oz., its ripstop construction provides an extremely lightweight but durable fabric for applications where minimizing weight is a priority. SAM Lite features a DWR finish and is designed for tactical overwhites, outerwear, and other military and tactical applications.

4. 70D Ripstop

70D Ripstop is designed for applications where minimizing weight is a priority. The ripstop construction helps limit the spread of small tears, making it useful for lightweight bags, stuff sacks, and pack components. Available finishes such as FR, UV, and DWR can add to its versatility.

5. 200D Polyester

200D Polyester provides a lightweight alternative to nylon for bags and linings. It offers water resistance while keeping the overall construction light and can be used when polyester is preferred for performance or cost considerations.

 

Best Specialty Fabrics for Bags and Cases

Some bag and case applications require performance characteristics beyond what commonly available fabrics offer. Specialty materials can provide added structure, impact resistance, stretch, waterproofing, or other specialized properties.

Structure and Impact Resistance: Tegris®

Milliken Tegris® is a thermoplastic composite, not a conventional flexible woven fabric. Its lightweight construction, stiffness, and high impact resistance make it useful for bags, packs, cases, and other military and law enforcement applications where structure and protection are important.

Extreme Environments: TACTWEAR™ Hank

TACTWEAR™ Hank is a high-abrasion neoprene Kevlar ®-coated tactical nylon designed for demanding environments. It is flexible, waterproof, flame-resistant, and available in 18 oz. and 35 oz. constructions. That combination makes it particularly useful when conventional woven fabrics aren’t enough. It is designed for applications involving law enforcement, first responders, military, and extreme recreational activities.

Traditional Applications: 10 oz. Single Fill Cotton Duck

10 oz. Single Fill Cotton Duck is the most traditional bag material in this group. Cotton duck has long been used for canvas-style products, including tote bags, utility bags, tool bags, and other products that require a durable woven cotton construction.

 

Beyond the Fabric
